Smart Automation at Scale: How ABB Robots Revolutionize Nespresso's Fulfilment Efficiency

Enhancing Order Fulfilment Through Robotics

Nespresso has partnered with ABB to automate order fulfilment at its Tilburg distribution hub. The result: faster processing, fewer errors, and scalable logistics that align with increasing customer demand. This marks a significant shift in how premium consumer products are handled—precision meets volume.

From Manual Labor to Robotic Precision

Previously, Nespresso's fulfilment partner, ID Logistics, relied on manual processes to pick and pack coffee sleeves. This limited their capacity and responsiveness. ABB introduced a fully automated solution that now handles 625 orders per hour, increasing productivity by 200% and reaching an accuracy rate of 99.9%.

As an engineer, I see this not just as automation, but as real-time optimization of human-machine collaboration. Robots handle high-volume, repetitive tasks, while operators focus on value-added steps.

Two-Stage Fulfilment Powered by ABB Robotics

The automation workflow includes two stages:

  • Stage 1: Robotic Depalletising ABB’s IRB660 robot picks from 40 pallet positions and moves boxes onto a conveyor. Boxes are then auto-opened for downstream processing.
  • Stage 2: High-Speed Picking Four FlexPicker IRB 360 delta robots execute up to 150 picks per minute, accessing 10 sleeve types. They can place up to five sleeves into moving customer carts in a single motion—an impressive feat of motion control and timing.

The innovation here lies in synchronised robotics on moving targets, a benchmark few fulfilment systems achieve reliably.

Smart Packing with Human Oversight

After robotic picking, carts arrive at a station where an operator receives box-size guidance via ABB’s interface. While robots insert the sleeves, the operator adds extras and seals the box.

This hybrid approach combines robotic consistency with human flexibility, ensuring speed and personalization in one seamless system.

Centralised Control with SCADA Integration

ABB’s intelligent control software underpins the entire system. Integrated with Nespresso’s warehouse management system, it provides:

  • Real-time visualisation of operations
  • SCADA-based performance monitoring
  • Immediate fault alerts and resolution suggestions

As a controls engineer, I appreciate how SCADA bridges visibility with action—giving operators the tools to maintain uptime without needing deep technical knowledge.

Reduced Error Rates and Enhanced Flexibility

Error rates dropped to just 0.06%, boosting customer satisfaction. The system's modular design allows for adjustments without changing packaging. This ensures high throughput during peak seasons or promotional spikes.

Automation isn't just about speed—it's about resilience and adaptability, and this deployment nails both.

Future Scaling and Continuous Support

Nespresso and ID Logistics plan to replicate this model at other sites. ABB continues to provide 24/7 support and empowers staff through training, enabling local teams to manage and fine-tune daily operations.

This represents true automation maturity—a system that evolves and learns, not just performs.

A Strategic Move for Modern Fulfilment

This Tilburg deployment is Nespresso’s first fully automated fulfilment system—and it sets a powerful precedent. With rising demand and consumer expectations, intelligent automation offers a scalable, data-driven foundation for consistent service.

In my view, this is a textbook example of lean automation engineering applied to consumer logistics. It’s efficient, modular, operator-friendly, and clearly built for long-term ROI.
